Ford F-250 Super Duty 4x4 2004

I have a 2004 Ford F-250 Super Duty Crew Cab 4x4. Since delivery, the same recurring problem exists. When switching to 4x4, the AC changes from dash vents to defrost and 4x4 does not engage. It does not do this all the time. I've narrowed it down as to when it occurs. After rear wheels spin, then switching to 4x4, this happens. I am able to get out and manually lock the hubs to extract myself from the sand or mud. Dealer replaced vacuum pump under warranty the first time after three visits before they agreed that the problem existed. Next time I paid for new vacuum pump. Now they say that they cannot duplicate what I say happens. It just so happens that the vaccuum pump I paid for is still under warranty, but they wont change it out. Each time they change the pump the problem disappears for about six months. Can anyone tell me what's up?

Did you notice the last time they pump the vacuum pump on how long the vacuum pump stayed running. If after replacing the pump if the pump continues to run it will burn up the new pump. If it does continually run, I would be checking for a vacuum leak especially going down to the 4x4 hubs. I had one one time that the vacuum line was melted against the exhaust manifold, and when you turn it to 4x4 it bled all the vacuum off. So look real closely of all the vacuum lines. Then if that looks ok, I would plug off one side at a time at the spindle and see when you engage 4x4 which side might be causing the leak. The vacuum pump should run for about 3-5 minutes after key to run and stop. If it doesn't stop, then it might have a leak.
